KISSsoft Updates System Module Operating Modes

They are then combined into Operating Modes.  These operating modes specify which clutches, switching elements, or brakes are active and which load is applied at specific system boundaries at a given situation.  A typical example is when a gearbox is driven by multiple motors, like in a Dual Motor EV gearbox and different load combinations and/or power flow directions (changes from driving to coasting condition or from motor to generator mode) need to be analyzed. During self-setup, the kinematic viability of each operating mode is automatically verified, ensuring that no errors occur later in the analysis. Calculating the strength of a transmission may require you to handle various load levels in a load spectrum as well, which sometimes need to be defined at different system boundaries. In the load spectrum, each load bin is assigned to one of these predefined operating modes. This also provides a clear visual indication of the required load data input for each load bin. After running a load spectrum calculation, the system module provides detailed reports with results on bearings, gears, shafts, and the kinematics of the system.

The e-motor also supports the combustion engine in boost mode or enables regenerative braking. Why Adding a Damper Improves Performance

<img src="/ueditor/php/upload/image/20251124/1763964185171868.png" title="1763964185171868.png" alt="3.png"/>In a basic system, the system gains, typically a position gain, velocity estimate (or simply derivative) gain, and integral gain, are limited by the gain/phase present in the physical system. A large inertia mismatch causes significant resonance peaking in the system. The velocity response of the system has a lag of 90 degrees as it is the integral of the acceleration. The position response of the system lags the velocity by 90 degrees as it is the integral of the velocity. This means if the motor and control system response were perfect, the position feedback would still be 180 degrees out of phase, meaning position-only gain would always be ready to oscillate (given enough gain to overcome friction). We add the velocity feedback to improve the phase margin of the system by anticipating when we will need to apply the brakes to avoid (or minimize) overshot. At just above the resonant frequency (about 510Hz for this model) of the motor/shaft/load without damper, we have a significant rise in gain to 64 db or about 1631, with a -90-degree phase, which means the gain must be set quite low to avoid having the system oscillate. With the damper added, however, the peak gain near the mechanical resonance has been reduced to 30 db (or about 33), while the phase at this maximum gain near resonance is 14 degrees positive rather than -90 for the motor velocity response. The system with a damper does not drop to a -45-degree angle until almost 754 Hz, a substantial improvement. Note that the non-damper system would need to have the gain significantly reduced (with the resulting bandwidth reduced) to avoid oscillating at the resonant frequency. The damper (either physical or synthetic) allows a much higher gain which also extends the bandwidth to allow for faster responses and much tighter control of a high inertia system. The phase boost also significantly helps even nominally low inertia systems and makes the tuning of the system much easier, often allowing the same tuning constants for an open shaft to five times motor inertia or larger with little change in the resulting motion when the load is varied.Let’s look at a couple of other example systems, starting with a geared or chain-fed system with backlash. These systems change their transfer function as the system is moving. That is, the load is only reflected to the motor when the teeth of the gear (or sprocket and chain) are in contact. When the motion reverses, the driving gear (sprocket) can rapidly accelerate while the teeth are disengaged (i.e., the load is decoupled). The teeth then slap, and according to the materials used, may significantly rebound. If the gain is high enough, or the load is positioned such that little torque is needed to keep it in position, a limit cycle oscillation may continue with the teeth bouncing off the adjacent teeth in both the clockwise and counterclockwise directions. This oscillation can quickly damage the gears while making much-undesired noise! When a physical damper is present, the inertia of the damper slows the acceleration of the decoupled motor. Upon contact between the teeth of the drive and load gears, the damper inertia continues at a higher rate than the motor for a short period, causing the teeth to not bounce off, or to have significantly less bounce, which allows the system to settle in without the limit-cycle oscillation. The damper effect allows the system gain to be significantly improved for better performance. The synthetic damper performs very similarly but without the added size and cost of a physical damper.In some animatronic applications, for example, synthetic inertia can be made significantly larger than the physical motor inertia to help smooth out the motions in mechanisms having some degree of backlash. The damper then acts as a flywheel but with viscous damping. The flywheel action eliminates most of the high-speed vibrations which would otherwise make the motions look artificial.In pumping applications, such as those involving a syringe-type pump, stiction may be a very significant problem. Stiction describes the fact that static friction is normally higher than dynamic friction, sometimes by a considerable degree. Stiction effects in a pump are noticed when the motion slows to a point where the seal on the moving piston begins to form mechanical bonds to the cylinder walls. This higher static friction coefficient may completely stop the piston until the control system can build up enough force to overcome the higher static friction coefficient, and then the piston lurches forward due to the lower dynamic friction coefficient. The resulting fluid flow is anything but smooth. The corrective action for this is to have sufficient gain and bandwidth in the system to rapidly adjust the forces so that the cylinder is not allowed to slow down. Rather, it can maintain the desired motion even in the presence of rapid variation in the frictional forces. Looking again at the physical damper, one might imagine a very stiff coupling grease and a large inertia that acts as a flywheel to prevent friction from stalling the motion. But this is only part of the solution, as the improved phase margin of the system with a (synthetic or physical) damper allows the gain to be significantly increased, allowing for both wider bandwidth and more powerful control system response to the friction variations, resulting in very smooth liquid dispensing even in the presence of stiction.Note that the margins described here are just the plant torque to velocity forward transfer function wth a (synthetic) damper. Additonal installments will cover additional closed loop control techniques which are not available in a PID system which significantly benefit the performance of the improved control system.

Synthetic Inertial Damper

In electronics, there is a concept of Norton to Thevenin Equivalent circuits. In this transformation, a current source (or torque in the mechanical system) and the impedance representing the motor and load inertias, and shaft spring constant, can be converted to a voltage (mechanical velocity) with the impedance in series. When an additional load is then added, the current through the load (torque coupled to the mechanical damper) can be calculated as the voltage (velocity) divided by the sum of the motor/shaft/load series impedance and the added damper impedance (Thevenin equivalent circuit). In software, we can (real-time) simulate the torque that would be needed to accelerate the damper inertia to the motor velocity, given the measured motor velocity. The torque so estimated can then be subtracted from the commanded torque to the motor (from the rest of the control loop) so that the motion of the motor with the synthetic (simulated) viscous inertial damper closely approximates that of the motor and load with the physical inertial damper attached. This simulated damper gives the same improvements in gain and phase margins of the system as would the physical inertial damper but without the size and cost disadvantages.Of course, nothing is quite free. The stepwise output of a rotary encoder and the time lag involved in processing reduce some of the margins and require a bit more complexity, but in many cases, the approximation is very good and the improvements are substantial.In the previous article, we showed that a 100:1 inertial mismatch resulted in significant peaking at resonance (motor inertia Jm= 1e-5 kg-m2, Ks= 100 Nm/radian ≥ Ls=1/K = 10-2 radian/Nm, load inertia J1= 1e-3 kg-m2):The damper inertia was selected as three times the motor inertia Jd=3e-5 kg-m2, and the damping constant of the viscous oil was adjusted in the simulation to give a nice overall damping with Bd = 20N/Rad/sec.The resulting system of the motor and load and damper improved the phase margin just above the resonance from -90 (for the velocity, and -180 for position) by about 120 degrees! It also reduced the peaking from 64 dB to 30.4 dB (gain of 1631 to a gain of 33.2) at resonance. We still have a phase margin of 40 degrees at 1000Hz, so the bandwidth of the system can be significantly improved.In the system modeling, we take the voltage (motor speed) of the motor with 100 times the load inertia, and we divide it by the impedance of the (motor + inertia) plus the damper. The current (torque) transmitted by the viscous coupling in the damper is the same in this topology (which is an electrical model, as inertia is always modeled as a capacitor connected to a ground node) as in the parallel version with the current (torque source). This model is not physically realizable in the mechanical design but gives an easy method to calculate the torque absorbed by the mechanical damper attached to the motor. Note: The voltage source labeled as Vm in the series circuit model is the Thevenin equivalent voltage representing the speed of the motor/shaft/load without the damper present. The model works as the voltage source is modeled as a zero impedance, so the damper is essentially connected across Jm. Although this model is not realizable in a mechanical system, it does allow us to easily calculate the torque that a physical damper would incur if attached. While this model makes it easy to calculate the damper torque, it may be harder to picture how it works.Another way to think about this model is to have the motor velocity (modeled as a voltage) drive the damper (Rd, Cd) with the same velocity (voltage) as the motor model. The torque (modeled as current) drawn by the damper is measured through Rd. This torque is subtracted from the original control torque It. The resultant net torque to the motor/shaft/load is identical to the torque that reaches the motor/shaft/load when a physical damper is in the system. Not surprisingly, the resulting system then produces the same response using the synthetic damper as it did with the physical damper!In an actual system, this damping torque calculation would be done by measuring the actual motor position as the input, estimating the velocity, and calculating the equivalent synthetic inertial damper torque term. This damper torque term is then subtracted from the commanded torque (after some scaling for torque units used and for motor torque constant) to result in a very helpful improvement in the system dynamics. The actual system has some additional filtering terms to reduce the effects of encoder resolution with its stepwise output. These calculations are done in real time with minimized delay and are performed in the time domain, so they are a little more complicated than the simple impedance calculations in the spreadsheet, but they produce a very similar response.

Thread Compatibility

A compatibility chart of selected thread series is shown below in Table 2. <img src="/ueditor/php/upload/image/20251124/1763963935106796.png" title="1763963935106796.png" alt="1.png"/> Table 2—Compatibility between selected thread series, with equivalent series grouped together.The cases of partial compatibility listed in Table 2 are mainly attributable to the tolerance difference between Rp and internal G threads, as shown in Figure 3. These two thread series have identical nominal dimensions but have different tolerances on the pitch diameter. The internal G thread has a +/0 tolerance above the nominal value while the Rp thread has a ± tolerance (Refs. 5, 6).For the Partial1 case, this means that there will not be issues threading parts together, but the use of a thread sealant is especially critical.Figure 3—Comparison between pitch diameter tolerance of G and Rp series.The bigger issue arises in the Partial2 case. External G threads come in two classes (A and B), which both have a 0/- tolerance, and therefore there is no interference risk when threading into an internal G thread. However, when attempting to thread into an Rp internal thread, it is possible that the external thread pitch diameter will be larger than the internal thread pitch diameter. In this situation, it would be extremely difficult, if not impossible, to physically thread the external thread in.Figure 4—Diagram showing the connection between R 1/2 and Rp 1/2. These two families of threads have different flank angles and root shapes and are not compatible with one another (see Table 2). However, it is sometimes possible to physically thread these two series together due to similar thread pitch and pitch diameters. This is especially true of the sizes designated 1/2 and 3/4 because the thread pitches of these sizes are exactly the same for both standards (Ref. 9). Although it may be possible in certain circumstances to physically thread these two series together, a pressure-tight seal is unlikely and certainly not guaranteed.Figure 5—Diagram showing a 1/2-14 NPT connection. The red area indicates where plastic deformation leading to a seal occurs.Figure 4 shows an engagement between an R thread and Rp thread (which are designed to mate with each other). As the external thread is tightened beyond the gauge plane with a wrench, plastic deformation leads to sealing. Similarly, a complete seal on the threads occurs with an NPT connection, as shown in Figure 5. Remember that both connections require a sealant to guarantee a pressure-tight seal.When an R external thread is threaded into an NPT internal thread (see Figure 6), problems begin to arise. In this case, the difference in flank angle and root/crest shape mean that portions of the threads will begin to experience excessive plastic deformation while other areas (mainly at the roots of the internal thread) will still have clearance between the threads. This can lead to a phenomenon known as “spiral leakage” (Ref. 4).Figure 6—Diagram showing a connection between R 1/2 and 1/2-14 NPT. Note the small regions of clearance in the roots of the NPT thread at +1 turn.The situation is even worse when an external NPT thread is threaded into an internal Rp tapped hole or fitting, as shown in Figure 7. In this case, the gaps remaining between portions of the two threads are even more pronounced despite excessive interference in other areas. Whatever the combination may be, a connection between an American National Standard thread (e.g., NPT) and an ISO thread (e.g., Rp or G) is not recommended and should not be used.Figure 7—Diagram showing a connection between 1/2-14 NPT and Rp 1/2. For applications where maintaining pressure or sealing is necessary, one must ensure that the correct threads are being used. It is not safe to assume that a connection is adequate just because the threads can be screwed together. For this reason, controlling plug and fitting inventory is crucial because different thread series often cannot be easily distinguished from one another.When using 55° flank angle threads (i.e., ISO, BS, and JIS thread designations), the best approach is to specify the G or R series instead of BSPP/BSPT or PT/PF/PS. The G and R designations are not only the correct designations according to the latest ISO, BS, and JIS standards, but also help to eliminate confusion and misinterpretation. In particular, extreme caution must be taken when working with the old British Standard designations. “BSP” is often used to indicate BSPP, but this is not always the case. Similarly, BSPT on an internal thread would most likely indicate a tapered internal thread (i.e., Rc) but may actually refer to a parallel internal thread (i.e., Rp). Be sure to clarify with vendors exactly what thread series is being supplied and use the G and R designations on all new designs wherever possible.In addition to the items brought up in this paper, there are a variety of other variables to consider when designing, inspecting, and assembling pipe threads. The material of both parts, the internal pressure, the sealant used, the type of fluid inside, and other factors can all have a substantial impact on the threaded connection. That being said, this paper will equip you with the basic knowledge you need to handle threaded connections with confidence.

Control System Techniques—Dampers

Closed-loop control systems can handle a wide range of motions with a wide range of loads if the control system and the mechanics of the system are properly designed for the task. A couple of the more difficult combinations to design for are high inertial mismatches and backlash with hard gearing. The question is not just how to make the system stable but also how to get the desired performance.

Physical Viscous Inertial DamperIn “Control System Techniques—Dampers (Part 1)” [PTE, Vol. 18, No. 7; October 2024] we showed how adding a mechanical damper to a motor/load mass section reduces the resonance peaking in the system. In addition to reducing the peaking, a damper raises the system’s phase margin. The combination of reduced resonance peaking with more phase margin allows the gain of the system to be increased significantly. We will get back to this, but more gain allows for wider bandwidth and tighter control of the load. More gain/bandwidth is also one of the fundamental ways to deal with stiction.

We will continue with the motor/damper/high inertia system. A physical viscous inertial damper (Figure 1) is shown mounted to the motor inertia (stiff compared to the viscous coupling of the grease), with the 100:1 inertia attached to the motor via a shaft. The impedance of the damper is to the left of the current (torque source), while the motor inertia, shaft torsion, and load inertia are shown to the right of the torque source in both the schematic and physical representations.Whenever the motor velocity is greater than the damper inertia velocity, shear occurs in the viscous oil coupling them inside the damper, and the net torque available to accelerate the motor and load is reduced. Similarly, whenever the damper inertia velocity exceeds the motor velocity, the damper supplies torque into the system. Rapid changes in velocity, such as due to resonance, cause more shear and greater dissipation of vibrational energy into the viscous grease, removing the vibrational excitations from the system.The improved gain and phase margins of the system allow for higher gains, reduced error and higher speed operation (wider bandwidth). The undesired part is that the damper is typically on the order of half or more of the size of the motor, and often a couple of times more expensive!

I’ll never forget it.”On the shop floor, Brad Stueve, the newest machinist at Gear Headquarters, added: “We had jobs that took three days on the older machines. Now they take about six hours. The finishes look almost ground-like, and the repeatability is insane.”Quality, repeatability, and measurable productivityThe Hera 750’s rigidity and control deliver speed without sacrificing quality: •A recurring three-blank stack ran in 44 minutes during acceptance, down from about 8 hours.•A 14-hour job with multiple cuts and a hob change is now completed in about 45 minutes.•Parts that needed 3-4 passes on manual machines now achieve a better finish in 1 pass, with much faster setup.“We can run a part, shut it off, then come back months later, and it can repeat the same exact job: same offsets, nothing changed,” said Stueve.A collaborative journey: from Kansas City to KoreaThe relationship between Helios and Gear Headquarters included a hands-on pre-acceptance of the Hera 750 in South Korea. “In the quote it said we could go to the facility in Korea for a run-off, and I wanted to get out there to see it and get my hands on it,” Wright recalled. “We made nine blanks across three gear styles, and the factory-built fixtures for them. It was one of the coolest experiences of my life. Seeing how they set up, and how they weren’t afraid to take a huge pass, opened my eyes to what we could do.”Those fixtures shipped home with the machine, helping Gear Headquarters jump-start early OEM programs, shipping their first parts in only a few days.Fast ramp up, even for new talent“One of the things I’m most proud of is how quickly Brad took to the machine,” Spitzer said. “He had no gear manufacturing experience, and within a few days of training with Helios’ Edgar, he was running solo and pushing new projects with very little assistance.”Stueve added, “Edgar’s been awesome: email or phone, he’s very responsive and was with me every step of the way, keeping everything clean and precise.”Tool life gains and downstream savingsBeyond cycle time, the shop is realizing tooling and labor efficiencies. “In Korea we ran nine gears and didn’t have to shift once. The rigidity and the right speeds and feeds let us chop through like nothing,” Wright said. He pointed to a tough 4340 quench-tempered application (164-tooth, 22-inch OD, 3-inch face) that forced rough/finish hob changes on a manual machine for the past seven years: “On the Hera we cut two gears before needing to change tools.”Less shifting and fewer regrinds, combined with the machine’s automated deburring features, reduce burr formation and touch-time, helping lower consumable tool and secondary-operation costs while improving flow for tight OEM schedules.Built for the next generation, and the next OEM programWith seasoned manual operators in short supply, Helios emphasized usability of the Hera platform. “The Hera’s dialog programming lets a new generation stand in front of the machine, learn it in a few days, and then scale their productivity,” said Spitzer. Wright also noted setup differences: “No more change gears or gear trains. You just tell the machine what you want, and it sets itself, even throwing an error if it doesn’t like something you input. Which is nice, because the manual machines don’t care. When you hit go, they’re going no matter what. It’s saved us more than once.”Looking aheadThe Hera 750 sits front and center in the shop, and the team has left room for another. “If Jonny had his way, he’d have at least one more,” Spitzer said. “They’ve seen what a modern, rigid CNC can do for productivity and OEM throughput. The Hera platform is available in multiple sizes, and a smaller companion to the 750 is a natural next step.

Schaeffler now offers a total of four series: the modular EWELLIX linear actuators CAHB10, CAHB2x with rated forces of 1.5 and 10 kN, the new EWELLIX platform EMA-80 up to 31 kN, and the EMA-100 series up to 60 kN. With the new design, the modularity was extended – down to the base component level of the screw drive, gearbox, motor, and mounting. Within any given EWELLIX linear actuator EMA-80, the customer can individually select their components. This allows for the attachment of a preferred motor type or the connection to an existing control system, which can significantly reduce design and programming costs. As standard, highly efficient asynchronous and synchronous motors with peak outputs of up to 5 kW are used. The b-side brake in the motor is used as a static holding brake and prevents undesired movements (also in the event of a power outage). Optionally, the speed can be limited with a centrifugal brake and the load safely lowered even without a power supply. The motor is either attached directly onto the actuator (inline) or a 2- or 3-stage spur gearbox with ratios of 4, 10, 12, 20 is mounted in between to achieve a parallel arrangement. As an optional accessory, a multiturn absolute position sensor or a redundant brake can be attached to the gearbox. Schaeffler also presented its highly efficient heavy-duty electric motors as a complete motor family with continuous outputs of 110 to 220 kW and peak outputs of 140 to 310 kW. The independent power electronics feature a four-quadrant drive controller, allowing braking energy to be recovered from the traction motor in overrun mode. Electric motors can also be used as highly efficient generators in combination with diesel engines and then provide the electrical energy for the traction drives. Due to the compact external dimensions, electric motors can also be used as electric PTOs (ePTOs). Independent of the powertrain and able to be positioned anywhere, they offer an especially high degree of design freedom.SKF’s latest innovations in bearings, lubrication systems, and seals designed for the toughest agricultural conditions. Visitors saw how advanced Agri Hubs, proven sealing solutions, and smart lubrication tools can help boost productivity and reduce downtime. The new Agri Hub T400 for disc harrows, developed in close collaboration with agricultural practitioners — practically “in the field.” What sets it apart from conventional bearing units is its four-times more effective sealing system against contamination. Specifically designed for the most labor-intensive weeks of the year, it has successfully completed a 10,500-hour endurance test and significantly reduces maintenance requirements in agricultural operations. Also designed for longer service life in demanding agricultural environments are the SKF DuraPro deep groove ball bearings for tractor drivetrains. Compared to the popular Explorer-class bearings, they offer minimum twice the lifespan and 20% higher load capacity, thanks to a special hardening method and surface treatment. Other bearing solutions SKF will showcase at Agritechnica 2025 include proven pre-lubricated and sealed deep groove ball bearings, sealed spherical roller bearings for highly contaminated environments and idler sprocket units.Danfoss Power Solutions announced the launch of PC-AC MultiMotor, a propel controller and software solution for hydrostatic transmissions. Designed for systems with one pump and two or four drive motors, PC-AC MultiMotor offers full traction control on each wheel or axle from zero to maximum ground speed across varying terrains. The off-the-shelf solution is built on Danfoss’ PC-AC Core propel software platform, which offers reliable and efficient control as well as quick and simple startup, dramatically reducing propel subsystem development time. PC-AC MultiMotor offers multiple technical features, including anti-slip and anti-block control capabilities, plus axle load distribution control. Anti-slip control prevents wheel slippage, providing better traction control, enhanced driving safety, and terrain preservation. The exhibition welcomed 2,800 exhibitors from over 50 countries, including 234 world premieres, presenting advanced farm equipment and solutions. With 430,000+ visitors and the entire 23 halls fully booked, this year’s edition included exhibitors from 52 countries showcasing intelligent, connected technologies that make farming more sustainable, productive and user-friendly. Per a report from the show, a new highlight this year was the Digital Farm Center, featuring 160 exhibitors showcasing the full spectrum of digital agriculture with four thematic zones: GPS and guidance systems; robotics and drones; sensor technology; and software solutions. Many farmers are already using digital technologies and applications. These tools are designed to make their work easier, increase productivity and profitability, reduce resource consumption, and counteract the shortage of labor. The potential of digitalization in agriculture is far from fully tapped. One area of particularly high expectations is Artificial Intelligence (AI).“Agriculture is one of the pioneers in AI and is ahead of most other industries. AI can significantly relieve the burden on agricultural businesses, giving farmers more time for other tasks. This is a gear made from felt or a similar absorbent material that lubrication is pumped through. This method ensures even distribution of lubrication across gear teeth. Many varieties of mounting shafts, hoses, splitters, distributors and check valves are available to complete the automatic system.How should gear customers approach a lubrication strategy in 2025?The range of automatic systems on the market is very wide.
